Many of you checked out our recent thread about our progress on the 2015 WRX top-mount intercooler. We are finishing some testing to ensure that our product will provide the improvements our customers expect. Our prototypes look awesome, and so far they are proving to be quite efficient. So, we've decided to back-track a bit and highlight the process our team went through to create such an awesome product. We will also be including our final test results, as well as information about how you can get your hands on one of the first units to hit the shelves. Keep an eye on our threads and blog; we have some exciting stuff in the pipeline!

Coolant Filter Housing Prototype

Time for some CNC-machined goodies! Last time we left you with a look at our 3D-printed prototype housing. After reviewing the design and making some minor adjustments, we were able to create a CNC-machined aluminum housing. Check out the results below!

With our testing complete, it was time to recap the results and see what kind of benefits our cooler was capable of producing. The testing procedures and information from our previous posts are outlined below.

Testing Procedures and Information

Vehicle: 2011 Chevrolet 2500 6.6L LML Duramax

Engine Modifications: None, all factory equipped

Ambient Temperature: 85°F (29.5°C)

Humidity: 35%

Sensors: PLX Pressure and temperature sensors were placed on both the hot-side and cold-side intercooler boots.

Project Introduction

The Ford/International 6.0L was launched in 2003 in an effort to compete with the high power output from the GM 6.6L Duramax, while still meeting new emissions standards. In factory form, the 6.0L Powerstroke is generally reliable and will perform a majority of the tasks demanded by truck owners. Prototype Testing Equipment and Setup

Time for the fun part: product testing! Once we had the brackets mocked up, our lines in place, and our sandwich plate installed, it was time to install our sensors to collect data. We would be collecting both temperature and pressure data for the stock setup and for our installed kit. Check out a shot of our testing sensors installed!

Second Prototype Fabrication

Thank you for joining us for Part 2 of our oil cooler development for the Ford Mustang 2.3L EcoBoost! Last time, we designed our first prototype and evaluated potential pitfalls. We are now prepared to develop a second design, with airflow as our primary target for improvement over the previous mounting position.

This time, we would be positioning the cooler in the center of the grille, in a horizontal orientation. This would ensure that the entire core is exposed to airflow during vehicle motion. Steve, the lead engineer for this project, grabbed some measurements from the vehicle, and began designing a few brackets in 3D. Product Testing and Procedures

The fun part of development is the reveal of our initial prototype design, but the truly exciting part is the testing portion of development. At this point our offices are disrupted by noise from the dyno pulls, tempting a few of our empolyees to filter into the garage and check out the action. Below we see the truck loaded onto the dyno.
