    Everyday Hercules - Aluminum Radiator R&D, Part 1: Stock Review

    Like the Roman hero Hercules, the 2015+ F-150 is capable of other-worldly feats. From the street to the jobsite, and even the dunes or the track, there's little that the F-150 can't conquer. With three available engines producing over 350 lb. ft. of torque, the 2015+ F-150 could probably stop the rotation of the earth. Even with all that power, many of the F-150's on the road will never see Moab or drag a 1,000 lb. log up a mountain. But that doesn't mean your F-150 shouldn't be your everyday Hercules.

    Owning an F-150 should mean being confident that you can tackle any task life throws your way, but that confidence may be shaken if your stock cooling system has seen better days. Hercules is nothing without his strength, and if your F-150 is overheating, all the power in the world means little.     Good afternoon, everyone, and welcome to the third update on the R&D process for the Mishimoto the 2015+ F-150 EcoBoost intercooler.     Howdy folks, and welcome to the second installment of Mishimoto's Engineering Blog on the development of our upcoming 2015+ F-150 EcoBoost intercooler. In our first post, we examined the factory intercooler on this truck and took a look at some of its unique features, but since then, we have made a ton of headway on developing our improved version.     When we first began on this project, we were choosing between a couple of possible design philosophies that Jason, the project engineer, had conceived.  Each had its benefits and drawbacks, but rather than trying to read minds, we decided to reach out to all of you to find out what you wanted for the ideal F-150 EcoBoost intercooler.

    Final Product Design - WRX Race Intake, Part 3

    Our last update on this intake included dyno testing that yielded some interesting numbers. Now that we're moving closer to the release, let's take a look at the finished product!

    Let's start with the intake pipes.

    These intake pipes will be finished in either wrinkle black, wrinkle red or polished, as shown above. The decision is up to you! These production samples came out nicely and look really great in person. Remember we are using full three inch piping with no step downs, which will require a tune on any WRX that has this race intake installed.

    Each pipe will come with a built-in mass airflow (MAF) straightener to help with consistent airflow. Straighteners are very helpful in assisting the MAF sensor to record accurate readings and take turbulent airflow out of the equation. Let's also not forget that the MAF housing adapter is CNC-machined onto the pipe!

    Let Your Ponies Be Heard - Exhaust Components R&D, Part 1: Stock Evaluation

    At Mishimoto, our job is to bring you more than just exceptional cooling products. Another product category that we offer is exhausts, and what better car for an exhaust project than the fantastic-sounding Mustang GT!

    The stock system on the Mustang GT sounds pretty darn good as is, but after inspection we found some ways that we could improve on the stock design. If you aren't familiar, here are some photos of the stock Mustang GT exhaust.

    The stock exhaust manifolds exit into two catalytic converters, one of which is integrated into the exhaust manifold itself. Is this Ford's way of deterring the installation of aftermarket headers? The world may never know. The exhaust is 2.25" in diameter from the exhaust manifolds all the way through the resonator that you see in the photos. After the resonator the diameter of the exhaust jumps back up to 2.5".     Dyno Testing and Results - WRX Race Intake, Part 2

    It has been a while since we have updated this project, but we now have something for our WRX community!

    The brief data report below shows our gains with this race intake project and our baseline was a fully stock 2015 WRX with no upgrade or aftermarket tune. The numbers are quite high due to the upgrades already installed on the WRX during testing. These upgrades included our Mishimoto:

    • Downpipe
    • Cat-Back Exhaust
    • Front-Mount Intercooler
    • Custom Engine tune

    The graph above shows that the race intake coupled with the Mishimoto upgrades netted peak gains of about 77hp with 88ft-lb of torque, and max gains of about 86hp and 98ft-lb of torque against a fully stock WRX. Considering the vehicle's bolt-on additions and custom tune, we were expecting big gains. Of course, such large gains are possible only with the installed upgrades, but our intake and a proper tune contributed as well.

    Mishimoto Subaru WRX Front-Mount Intercooler Kit

    Time for the fun part of development, product testing! Since this is an intercooler, we would certainly need to put the WRX on the dyno for some pulls and data collection. It would be interesting to see how the installation of a front-mount system has an impact on turbo spool, intake temperatures, and perhaps even power output.

    Testing Preparation

    The first step toward data collection is to prepare our sensor bungs and install our pressure and temperature sensors. We installed our bungs within the inlet and outlet intercooler couplers.

    In the last portion of this series we completed the fabrication of our prototype intercooler core and tanks, as well as our new bumper beam. We now had everything in place to construct a piping kit that would route air from the turbocharger to the intercooler and back to the engine.

    Hot-Side Piping

    We started our piping with the hot-side of the intercooler system. The stock compressor housing uses a two-bolt flange connection, similar to what you would see on a 2008-2014 WRX. As you probably know, the FA20 turbocharger is on the lower front area of the engine, essentially right below the drive belt system. Because of this, our piping for the hot-side would be significantly shorter compared to the traditional turbo location featured on the EJ engine.

    As noted earlier in this article series, we would be tackling a race intake system to go along with our bolt-on unit. So what makes the race system different? For this particular system we are using a larger-diameter intake pipe with a larger MAF housing. This means greater intake flow, but it also means it will no longer function with the factory tune. This system is meant specifically for drivers who want aggressive professional tunes so they can take advantage of airflow modifications such as larger turbochargers and high boost pressures.

    Because the 15' model shares the EJ from the previous generation, we would be using the same intake pipe and filter as we did with our 2008-2014 kit. This unit is shown below.

    So, all we truly needed was to design an airbox that would accommodate this pipe and function with the body of the new 15'

    Crash Beam Fabrication

    After an unsuccessful test fit of our existing bumper beam on the 15', we started from scratch to create a beam specific for the 15' chassis. First we hacked off the end tanks of our cooler so we were left with a bare core. This would provide some freedom to design our crash beam and later work on the end tank direction. Next we cut out some new mounting plates and fit them into position.

    Next we fabricated a beam for mounting the cooler. The beam would run parallel across the front of the vehicle and attach to each mounting plate.
