    Cool Air for the EcoBoost. F-150 Intercooler R&D, Part 6: Pipe Fabrication

    Along with creating an awesome intercooler for the EcoBoost (EB), we also want to improve upon the pathways through which air travels to and from the charge air cooler. This will involve replacing factory components that route from the turbocharger to the intercooler and from the intercooler to the throttle body with engineered aluminum pieces.

    The factory piping setup on the F-150 is essentially a rat's nest of molded plastic and rubber couplers that, evident upon removal, is complemented by an internal coating of oil. No wonder catch cans are so popular for these trucks!

    Our engineers felt like teenagers again with all of the oil on their skin as they removed the piping in order to inspect each piece, keeping in mind that they would need to replicate all connection points to ensure that our piping is a bolt-on setup.

    Now that our first prototype design has been finalized in Solidworks, we can begin constructing our first functional prototype to test both performance and fitment.

    Let's check out some of the final features of our awesome intercooler design, including the appearance, the updated bracketry, the piping, and our innovative solution to the condensation issue!

    Downpipe for What - Fiesta ST Downpipe R&D, Part 3: Final Prototype

    We are back with more on our Fiesta ST downpipe project. We know you are long overdue for an update, so we'll dive right in. After fabrication, we read that some other aftermarket downpipes for the Fiesta ST weren't as successful at making power as downpipes typically are on other applications. We still wanted to test our downpipe designs to see the data for ourselves, and decide if the downpipe was worth manufacturing for the Fiesta ST.

    After testing was completed, the data confirmed our suspicions that the Fiesta ST is pretty darn efficient on its own, and the addition of a downpipe did not show any gains in power. Even still, we have decided to kick this into production for those who want the sound benefit, and for those who have more modified Fiesta STs.

    A tune will be required to run this downpipe, and of course actual power gains will depend the tune itself and the supporting modifications to your ST.

    In our last entry, we finished the 3D-printing process for our first prototype intercooler. Our team then started the tedious work of modeling all the features we plan to implement and finalizing the details of our intercooler design. During this process, a new idea emerged that would both improve the performance of our cooler and set our kit apart from others.

    F-150 Intercooler Shrouding Fabrication

    The footprint of our intercooler core is far larger than that of the stock intercooler. Because of this, it is likely that the airflow supplied by the stock bumper duct is not reaching the entire surface area of our cooler. To combat any issues with loss of airflow, we decided to experiment with some ducting to direct air through the core.

    We began the fabrication process with a few old-school techniques; our engineers broke out the template material and a measuring device and started cutting out some ideas.

    We are narrowing down our selection of core designs through both extensive research and some pretty neat testing processes. After seeing some impressive heat transfer numbers on our first round of Ford Fiesta ST intercooler testing, we decided to focus on producing a better balance between pressure drop and reduction of intake temperatures.

    New prototypes were constructed, and we were ready to make some dyno runs.

    Flex-Free Cornering. Fiesta ST Trunk Brace R&D, Part 4: Testing Data

    The testing of our Fiesta ST rear strut brace involved three different driving conditions.

    Cornering: 30-40 mph, slalom

    Braking: 50-0 mph, stop with ABS engaged

    Acceleration: 0-60 mph, full-throttle run

    Each setup (with and without brace) was tested on the same day on an identical surface and with the same driver. The tests are repeatable and will provide an accurate comparison of rigidity in the rear body portion of our Fiesta.

    Cool Air for the EcoBoost. F-150 Intercooler R&D, Part 3: Continued Intercooler Design

    When we last had our test vehicle in the shop, the team fully evaluated the stock intercooler and piping system. In addition, we started to determine our projected core size and mocked up a foam prototype. In this segment, we will be expanding upon that by creating a mock-up prototype to test fitment.

    3D-Printing Prototype

    Using our mock-up foam core dimensions and data from the factory intercooler, our team began to construct the end tanks using 3D-modeling software. To confirm fitment, each section was 3D printed to create a prototype that could be placed in the vehicle.

    This process required some trial and error to ensure that the 3D model was as accurate as possible. The inlet/outlet portions were the most challenging, so these were printed and tested first.

    With our final prototype in hand, our team went to work bolting everything into place. We've made minor tweaks to the design, so we just want to be sure fitment is spot-on for our final iteration.

    Beat The Heat! Mishimoto Fiesta ST Intercooler R&D, Part 5: Second Prototype Fabrication

    Our quest for the perfect intercooler core continues! So far we've perfected the fitment and size of our intercooler core. Our final task is to adjust internal fin composition to create a perfect blend of pressure retention and temperature benefits.

    Timing is a bit of a concern for us at this time. This project has been lengthy, but it will be worth the effort and time when we know our best efforts have been captured in our final product.

    Our final version of this intercooler will likely feature a tube-and-fin core. The benefits of weight and airflow are too important to ignore, not to mention the temperature drops we are seeing with a strategically designed internal core.

    For our team, the creation of a bar-and-plate cooler is a much quicker process. We've found that pressure drop between the two core types is similar if fin style, density, or both are the same. So for this test, we are using two bar-and-plate
