    Thanks to everyone who has followed our journey thus far. With a ton of testing and design work complete, we finally had our intercooler design ready for testing. We've leaked a few cool shots on the forum; check out more of the detailed images below.

    And a couple shots of the end tanks and inlets. As noted in our previous post, these tanks are constructed from cast aluminum and feature an internal diverter to improve airflow dispersion. The mounting components and inlets are CNC-machined for precision purposes.

    Prototype Modeling

    Now that we had a core that was functioning to our standards, it was time to finalize our end tank design and make 3D models to reflect our plans. After some lengthy modeling work, we came up with the renders you see below!

    A few quick notes about this cooler! We designed this unit to fit within the same space as the stock intercooler. We designed cast-aluminum end tanks, which will be mated to the bar-and-plate core we tested during the previous (Part 3) segment of this series. We are also retaining the stock intercooler connections, which are large enough for sufficient flow to produce rather high power.

    Will this cooler be efficient enough to properly handle the heat and pressure created by the EcoBoost? Will we see any power gains during testing? These questions will be answered in the next few minutes, perhaps even quicker if you get scroll happy and skip ahead. Don't ruin the suspense!

    Stock Intercooler Testing

    First, we would need to capture data from the stock intercooler. We installed bungs on both the hot- and cold-side couplers for our pressure and temperature sensors.

    We then strapped the Mustang to the dyno and made pulls until we had consistent data. Special care was taken to monitor the time frame between runs to ensure we could produce a nearly identical test for each pull, as well as with our prototype cooler.

    An Interesting Discovery

    At this point, our intercooler project took an interesting turn. We wanted to develop a cooler, including going through the process of 3D design, and working up a prototype unit. That said, we had a new idea to get some early baseline testing for core design.

    After swinging by our sample room, we retrieved the cooler shown below.

    This is the intercooler we offer for the E90 BMW 335I. It is a twin-turbo coupe/sedan that makes power from an inline 6-cylinder engine to the tune of around 300 hp. Basic upgrades and tuning have been known to launch power into the mid 300s at the wheels.

    The Mustang EB is rated similarly (excluding the two extra cylinders), so it would be a nice starting point to use for designing our core. We saw incredible temperature drops

    Mishimoto Mustang EcoBoost Performance Intercooler

    With nearly a 30-year gap between the old and new turbocharged 4-cylinder Mustang, some things are bound to change. The new Mustang features many interesting advances in technology, including direct injection, a twin-scroll turbocharger, a DOHC cylinder head with variable valve timing, and a newly designed intercooler. The 80's model featured a top-mount intercooler that was fed cool air through a functional hood scoop. This was pretty slick stuff for the days when the Walkman revolutionized how we listen to music, and "the Clapper" paved the way for a new level of laziness.

    The new Mustang features a very efficient front-mounted intercooler that fits right below the radiator. A fresh stream of airflow passes through the tube-and-fin core and works to combat high intake temperatures.

    Here at Mishimoto Automotive, we're really excited for the new Ecoboost Mustang.

    So excited in fact that we couldn't wait for the car to get here to begin Product Development.

    We have a factory Mustang intercooler in house and are going to begin analyzing it while we wait for a development car to arrive. In the meantime, we wanted to give our fellow enthusiasts a quick look at what the factory unit looks like.
